Coatings on Additive Manufactured Alloys – Case Studies of Processing–Structure–Property Relationship

Abstract: Alloys manufactured using additive manufacturing (AM) or 3D printing techniques have increasingly served as functional components. However, their full potential remains unrealized due to intrinsic microstructure and properties from the AM process. In this work, we utilize coating technologies to enhance the specific properties of AM'ed alloys for various applications. Three case studies are presented:

Case 1: YSZ thermal barrier coatings deposited on a nickel-base superalloy using the atmospheric plasma spraying (APS) process for improved thermomechanical properties;
 
Case 2: CrN coating deposited on a nickel-base superalloy using the plasmaenhanced magnetron sputtering (PEMS) process for enhanced wear resistance; and
 
Case 3: Polymer-based coatings on 316L stainless steel (SS) and Ti-6Al-4V (Ti64) titanium alloys for controlled corrosion resistance and biocompatibility.
 
In each case study, we employ a comparative approach between the AM'ed alloy substrates and wrought counterparts, allowing us to understand the impact of fabrication routes on the microstructures and properties. A detailed microstructural and compositional analysis is conducted to comprehend the processing–structure–property relationship. Mechanical, thermal, physical, and electrochemical properties are also measured to establish this relationship in the coated samples. Numerical models, including molecular dynamics, finite element, phase field, and machine learning, complement the experimental work, shedding light on unique coating formation mechanisms. This work provides valuable data for the materials community to make evidencebased decisions in adopting AM components for energy, manufacturing, and biomedical applications.

Biography: Jing Zhang is an Associate Professor of Mechanical and Energy Engineering at Indiana University - Purdue University Indianapolis (IUPUI). He received his Ph.D. degree in Materials Science and Engineering from Drexel University in 2004. He was a guest faculty researcher at Argonne National Laboratory during his sabbatical leave in 2022. His recent research interests include additive manufacturing and ceramic materials for energy production.
